Metal roof expertise
The metal roof is the workhorse of UAE industrial construction. Walk through Al Quoz, Jebel Ali, Sharjah Industrial Area or any of the northern emirate factory zones and you will see kilometres of corrugated metal roofing stretching to the horizon. It is cheap to install, lightweight and spans large areas without internal columns. But it comes with a critical weakness: every single fastener, seam overlap and penetration is a potential leak point, and the UAE climate attacks each of these points relentlessly.
The daily thermal cycle is the primary enemy. A metal roof in Dubai starts the morning at 30°C and reaches 80°C at the surface by early afternoon. The sheets expand by millimetres with every cycle, pulling at screw fasteners and opening seam gaps. After five years of this, a typical warehouse roof has dozens of loose screws, several open seams and at least one failed skylight seal. We have inspected roofs where over 30 percent of the fasteners had backed out completely, leaving a grid of holes across the entire surface.
Rust is the second enemy, and it is more widespread than most owners realise. The galvanised coating on metal sheets protects against corrosion, but thermal movement scratches this coating at seams and fastener points. Coastal humidity — particularly in Abu Dhabi, Fujairah and Ras Al Khaimah — provides the moisture needed for rust to form. Salt spray accelerates the corrosion rate by a factor of three or more. We have treated roofs where the screw heads had rusted so badly that they sheared off during tightening attempts, leaving the hole open to water entry.
Condensation is the hidden problem that no amount of external waterproofing will solve. When air conditioning runs inside a warehouse, the interior roof surface cools. Warm, humid external air contacts this cool metal and water droplets form on the underside. These droplets fall onto stock, machinery and the warehouse floor, causing exactly the same damage as a rain leak. Warehouse operators often spend months chasing phantom roof leaks before realising the water is coming from inside the building, not outside. Our solution is to combine external waterproofing with internal insulation using polyurethane foam spray, which eliminates condensation by maintaining the roof surface above the dew point.
The key to a successful metal roof repair is systematic preparation. We do not simply walk across the roof and tighten a few screws. Our process starts with a full walkover where every fastener is inspected, every seam is checked for gap opening, every skylight seal is assessed, and rusted areas are mapped. Loose screws are replaced with oversized stainless fasteners that grip the purlins properly. Corroded areas are wire-brushed and treated with rust-inhibiting primer. Open seams are sealed with butyl tape and covered with elastomeric coating. Only after this preparation do we apply the protective coating system that extends the roof life.
Common failures
Thermal expansion works screws loose over time. Corroded fasteners cannot be retightened and must be replaced with oversized stainless screws. We systematically inspect and replace every compromised fastener across the roof.
Sheet overlap seams open under thermal cycling, creating direct water pathways. We clean seams, apply butyl tape and cover with elastomeric coating to create a flexible, waterproof seal that handles movement.
Plastic and glass skylight seals harden and crack under UV exposure. Water enters around the skylight frame and runs inside the roof cavity. We remove old sealant, treat rusted frames and install new UV-stable seals.
Once galvanised coating is compromised, rust spreads quickly in humid coastal air. We wire-brush affected areas, apply rust-inhibiting primer and coat with protective elastomeric systems that prevent further corrosion.
Blocked or undersized gutters cause water to back up onto the roof edge, accelerating rust at eaves and flashings. We clear gutters, repair edge flashings and ensure drainage capacity matches rainfall intensity.
Cooling inside the warehouse creates condensation on the underside of metal sheets. We apply PU foam insulation to the interior, raising the surface temperature above dew point and eliminating condensation permanently.

Every loose or corroded screw is replaced with an oversized stainless fastener. Rusted areas are wire-brushed to bare metal and treated with rust-inhibiting primer that stops further corrosion.
Open seams are sealed with butyl tape and reinforced with fabric strips. Skylight frames are resealed with UV-stable silicone. Gutter joints and edge flashings are checked and repaired.
We apply a UV-stable elastomeric coating system for standard waterproofing, or polyurethane foam spray for combined waterproofing and insulation. Both systems handle thermal movement without cracking.
The completed roof is inspected for coating continuity and fastener tightness. We provide a warranty certificate and a maintenance schedule. Annual inspections are recommended for metal roofs in the UAE.

Cost and care
The cost depends on the roof area, the percentage of fasteners that need replacement, the amount of rust treatment required, the number of skylights and penetrations, the chosen coating or foam system, and whether the facility can be partially closed. A full PU foam spray system is more expensive than a coating repair but also delivers insulation and a longer life.
Most metal roof leaks come from fasteners, seams and skylights, not from the sheets themselves. Replacing sheets is expensive, disruptive and does not solve the fastener issue if the new sheets are installed the same way. A systematic repair with new fasteners, seam sealing and protective coating gives a watertight roof at a fraction of the cost.

Coating selection
The choice of coating for a metal roof depends on the roof condition, the building use, and the budget. A simple acrylic reflective coating is a good maintenance option for a roof with light rust and few fastener issues. It reflects sunlight, reduces heat gain, and extends the life of the existing roof. However, it is not a solution for a roof with widespread leaks or severe rust.
For warehouses with active leaks, loose fasteners, and open seams, a more comprehensive repair is needed. We replace the fasteners, seal the seams, and apply a high-build elastomeric coating that can stretch with the metal. This type of coating is more flexible than acrylic and can bridge small gaps. It is also more resistant to UV and can last 7-10 years with proper maintenance.
Polyurethane foam spray is the best option for metal roofs where insulation is also needed. The foam creates a seamless waterproof layer and provides thermal insulation that reduces condensation. It is particularly effective for air-conditioned warehouses where condensation drips onto stock. The foam is top-coated with a UV-stable elastomeric coating to protect it from the sun.
The wrong coating for the wrong roof will fail. For example, a rigid cementitious coating on a metal roof will crack with the first thermal cycle. A thin acrylic coating over a heavily rusted roof will not stop the rust.
